Root Cause Analysis and Reliability Improvement Scheme for 200T Servo Punch Press Dry Clutch Slippage & Overload Alarm, Maintenance Standard Formulation for Heavy-Duty Stamping Scenarios
1. Case Overview

This case targets a 200T servo punch press equipped with dry pneumatic clutch, deployed in a new energy auto parts stamping workshop. The main processing product is 2.5 mm thick 6061 aluminum alloy battery fixing bracket, with stamping speed set at 16 strokes per minute, peak forming load reaching 175 tons. The equipment had run continuously for 18 months in a two-shift production mode, around 5200 working hours in total before failure. The fault phenomenon showed progressive deterioration: in the first week, overload alarms appeared occasionally only in the peak forming stroke; in the second week, alarms occurred multiple times per shift, accompanied by audible slipping friction sound; on the day of formal service application, the machine could not finish one full batch of 500 pieces without shutdown. The customer’s internal maintenance team had already tried clearing alarm codes, tightening air pipe joints and adjusting pressure regulator, but all measures failed to solve the recurring fault. The direct losses contained production line downtime, rework of out-of-tolerance aluminum workpieces and the risk of penalty due to delayed delivery to overseas buyers. Our case study focuses on layered fault isolation, root cause verification, failure mechanism analysis, quantitative effect evaluation and standardized preventive maintenance framework, which can be reused for the same series servo punch presses working under heavy cyclic load stamping conditions.

2. Fault Isolation & On-site Test Data

Before disassembly, the engineering team designed a group of controlled comparison tests to separate the influence of different subsystems, eliminating irrelevant influencing factors. The test items covered incoming material thickness consistency, three-in-one feeder feeding precision, servo motor health check, main drive gear meshing status, pneumatic supply stability and clutch transmission performance. The material thickness of aluminum coil was sampled at 50 points, with fluctuation within ±0.04 mm, which meets process requirement; feeder feeding accuracy error was controlled within ±0.02 mm, synchronization signal between feeder and press crankshaft was normal; servo motor insulation resistance, encoder signal and drive module temperature were all within factory specification, which ruled out servo drive failure. The only abnormal cluster of data was concentrated on the clutch transmission subsystem.

Fault Test & Verification Data Table (Case Study)

Test Condition Test Content Measured Result Judgment
No-load jogging Clutch engagement torque test 720 N·m, stable No abnormality under no load
60% rated load trial stamping Torque feedback & alarm record 1380 N·m, no alarm Can work under medium load
100% peak forming load Continuous 10 stroke test Torque jumps to 2300 N·m, alarm triggered Slippage occurs at peak load
Static air pressure holding test Keep 0.5 MPa air pressure for 30 min Pressure drops 0.08 MPa Air cylinder seal leakage
Infrared thermal scanning Clutch housing temperature distribution Local hot spot at friction plate area Uneven friction heat generation
Spline hub bolt torque check 8 fastening bolts 4 bolts torque below 160 N·m (spec: 240 N·m) Loosening exists

Based on the test data, the team locked three overlapping root causes instead of a single point failure. Primary root cause: long-term cyclic impact load caused gradual and non-uniform abrasion of dry clutch friction plates. The local wear reduced the effective contact area of friction pairs, lowering the maximum transferable friction torque. Secondary root cause: aging of the air cylinder lip sealing ring, leading to slow air leakage. The actual clamping pressure on friction plates declined when the press stayed under continuous working condition. Tertiary root cause: insufficient anti-loosening protection of spline hub bolts. Repeated vibration in stamping cycles caused bolt torque loss, making the clutch hub eccentric slightly during high torque transmission and aggravating partial friction plate wear. The three factors interacted and formed a vicious cycle: partial wear → local slippage → heat accumulation → seal aging acceleration → pressure drop → more serious slippage, finally resulting in frequent overload protection alarm.

3. Failure Mechanism Deep Analysis

The dry pneumatic clutch of this 200T servo punch press works by using compressed air to push the piston, which presses the moving and fixed friction plates tightly to transmit torque from the flywheel to the crankshaft. Under heavy forming load of aluminum alloy, instantaneous impact load is far higher than blanking load. The friction material bears periodic shear and compression stress. When the friction plate wears to the threshold thickness, the contact pressure distribution becomes uneven. High-temperature hot spots will form on partial contact zones, which deteriorate the friction material performance and cause local friction coefficient attenuation. Meanwhile, the nitrile rubber sealing ring inside the air cylinder works under temperature cycling between room temperature and 80–90℃ for a long time. Thermal aging makes the rubber lose elasticity, producing tiny air leakage channels. The air supply system cannot maintain stable clamping force. As for spline hub bolts, even with spring washers, the high-frequency vibration of stamping can bring about micro-slip of thread pairs. Without regular torque recheck, pre-tightening force will decay over time. Eccentric rotation of the clutch hub further concentrates load on a small sector of friction plates, accelerating wear.

It is worth noting that this failure belongs to a typical latent composite wear fault. The alarm system only feeds back the phenomenon of torque overload, and cannot distinguish whether the overload comes from die jamming, material abnormality, servo failure or clutch slippage. If technicians lack systematic isolation test standards, they may misjudge the fault point and waste time on irrelevant parts, which is a common pain point in stamping workshop maintenance.

4. Repair Scheme Implementation & Control Points

The repair scheme was divided into mechanical restoration, pneumatic circuit optimization, parameter recalibration and on-site maintenance training, with strict quality control nodes after each step.

  1. Disassembly and component replacement: Dismantle clutch cover assembly, take out old friction plates, check the pressure plate surface for scratches and deformation; replace all friction plates, piston sealing rings and dust-proof rings with original spare parts. Clean the inner cavity of clutch housing completely to remove worn friction powder, preventing abrasive particles from entering new friction pairs.
  2. Spline hub re-fastening and anti-loosening upgrade: Align the hub positioning mark, apply medium-strength thread locker on bolt threads, fasten bolts crosswise step by step with precision torque wrench to the standard 240 N·m, mark torque inspection line for later quick check.
  3. Pneumatic pipeline maintenance: Disassemble the original oil-water separator and filter element, clean air pipe, replace filter cartridge, adjust pressure regulator to 0.50 MPa, carry out 60-minute static pressure holding test; pressure drop must be less than 0.02 MPa to pass acceptance.
  4. Servo control parameter matching: Enter the servo system background, reset clutch engagement ramp time, torque protection threshold and delay compensation value. Slow down the initial engagement slope properly to reduce rigid impact, while keeping the synchronization with feeder signal unchanged to avoid influencing feeding precision.
  5. Multi-stage running acceptance test: No-load continuous run for 2 hours → 70% load trial stamping for 4 hours → full-load continuous verification for 8 hours. Record torque curve, clutch temperature, alarm log and workpiece dimension data in the whole process.
5. Post-repair Benefit Evaluation

Quantitative indicators after maintenance are tracked and recorded continuously for 30 days. The clutch can steadily transmit rated torque under peak forming load; overload alarm related to clutch slippage does not recur. Workpiece dimension fluctuation range narrows obviously, rework rate drops from 27.7% to 0.4%. The customer’s available production time per shift increases, and the order delivery risk is eliminated. In addition, the customized maintenance plan helps the customer turn passive breakdown maintenance into predictive maintenance. Regular inspection items include friction plate thickness measurement, bolt torque sampling check, air circuit leakage test and temperature monitoring, which can capture early wear signals 4–6 weeks before possible slippage fault.

6. Preventive Maintenance Standard for Heavy-Duty Clutch System

Combined with this case, we formed a universal maintenance specification for dry pneumatic clutch on 160T–250T servo punch presses for new energy stamping:

  • Daily: Check clutch abnormal noise, air pressure gauge stability and HMI torque curve; record maximum clutch housing temperature.
  • Weekly: Drain oil-water separator, check pipe joint leakage.
  • Monthly: Sampling check spline hub bolt torque, measure residual thickness of friction plates, clean clutch ventilation holes.
  • Every 2000 working hours: Disassemble and inspect friction plates, sealing rings and pressure plate surface; replace consumables when reaching wear limit.
  • Every maintenance: Archive test data, alarm log and photos, build the full-life digital file of clutch components.
Q&A

Q1: What is the difference between dry clutch and wet clutch in failure characteristics for heavy-duty servo punch applications? A1: Dry clutch has high transmission efficiency, fast response speed, but it is sensitive to dust, heat and uneven wear; slippage fault develops relatively fast once local wear occurs. Wet clutch runs in oil bath with better heat dissipation, but the response speed is slower and oil contamination will also cause torque loss. For high-speed intermittent heavy forming, dry clutch is widely used with higher requirements on periodic inspection.

Q2: How to set up the torque protection threshold scientifically to avoid both false alarm and insufficient protection? A2: The threshold should be set based on the actual peak torque of the customer’s process, plus a reasonable safety margin, instead of simply using the maximum motor torque. Too low threshold causes frequent false alarms; too high threshold will not alarm when clutch slips, and may burn friction plates or damage spline hub.

Q3: Can vibration monitoring sensors be installed on the clutch for early warning of wear? A3: Yes. Vibration acceleration sensors can be mounted on the clutch housing, combined with edge data collection module. When friction plate uneven wear appears, the frequency spectrum of vibration signal will change obviously, realizing predictive early warning before slippage and alarm. This is a recommended upgrade for high-value continuous production lines.

Q4: If the pressure plate surface has deep scratches after long-term slippage, is polishing acceptable or must it be replaced? A4: Shallow scratches within 0.15 mm can be precision surface grinding and polishing. If scratch depth exceeds 0.20 mm, the flatness of pressure plate cannot be guaranteed after polishing; replacement is required, otherwise new friction plates will wear rapidly again.

Q5: Why do we adopt crosswise step torque tightening instead of one-time full torque for spline hub bolts? A5: Crosswise and step tightening can make the hub bear uniform pre-tightening force, avoiding unilateral offset and deformation. One-time full torque fastening will lead to uneven stress distribution and residual deformation, which makes pre-tightening force decay faster under cyclic vibration.

Q6: What common wrong maintenance operations will shorten the service life of dry clutch? A6: Frequently operating under insufficient air pressure, cleaning clutch with compressed air without dust collection, mixing different brands of friction plates, ignoring thread anti-loosening treatment, modifying torque protection parameters arbitrarily to shield alarms, all these operations will greatly shorten clutch service life and bring safety hazards.
